I’m also going to spend a little time with the design to see if I can squeeze in 0805 caps and resistors. While they’re not much more expensive, they’re significantly more hand-solder-friendly. I’ve also swapped out crystal packages several times

This mislead me too. $30 is much better indeed.
Actually, the 32 KHz crystal and 2 of the caps are optional as well (if you’re not going to use the RTC), which brings the cost down another $0.71.

Alright. I reworked the board a bit, replaced all the parts with easier-to-solder equivalents (0805 for caps and resistors, and larger crystals), and reduced the BOM by one (yay!).
It strikes me that I could easily place the pads necessary to implement the USB regulator on the board (there’s tons of room now), and the USB connector could have the appropriate lines to turn one of the IOs (the only one not associated with a peripheral) into a +5V as well as run the board itself.
Anyway, here’s the new updated BOM:

Going by the numbers here, producing one bare-bones board (no headers on USB/JTAG, no RTC machinery) would cost $21.89 plus PCB.
Producing 25 boards would cost $16.98 per board, plus PCB, and you’d have parts left over.
Adding RTC costs and additional $0.71 per board in quantities of one.
The neatest thing about this board is how it’s not only a USBizi breakout, it’s a generic LPC23xx breakout as well as a generic LPC17xx breakout.

We could always do Paypal payments up front for the boards/parts. Maybe GHI could help us out with a “secret product number” to collect preorders, then the parts could be directly shipped to somebody for kitting and distributing.

That would be my guess too. But more like a pcb fab service through GHI. That seems to be the trend lately. Many online shops offer this now.
My guess is they’ve trained the monkey’s to etch PCBs.
